I usually ship stuff using the Priority non-flat rate box. But this last time I ordered Priority Flat Rate boxes. Did I order the wrong box or can I use the non-flat rate domestic rates with the Flat Rate box? When I bought the flat rate box and asked for the domestic rate to a local store (not USPS office) the counter worker got all confused.

Chuck - to get the flat rate you have to use the flat rate box.     No, you can't use the flat rate box for regular priority mail.

Due to new regulations I can no longer ship my product. So it's not worth ordering the correct boxes. Would the PO be ok if I taped over the words "Flat rate" for this last box?

If you tape over the words flat rate, your customer is likely going to be charged the difference between flat rate and what you paid.

Take the box of flat rate to the post office and give them to a clerk at the counter. Tell them you got them by mistake and cannot use them. Then ask if they have any of the regular boxes that you do need. Most post offices stock the regular priority box that is nearly the same size.
